Planetary gear, disassembling and assembling
NOTE:
- General repair notes → Note for this article .
- Rules of cleanliness for working on automatic transmissions → Rules of cleanliness for working on automatic transmissions .
- Coat O-rings and sealing rings with ATF or Vaseline. Other lubricating substances lead to functional problems in the hydraulic transmission control.
- Attach mount and adjustment shims only with Vaseline. Other lubricating substances lead to functional problems in the hydraulic transmission control.
Disassembling
- Transmission attached to assembly stand → Transmission, attaching to assembly stand .
- Place old oil collecting and extracting device V.A.G 1782 beneath transmission.
CAUTION:
Wear protective glasses.
- Remove ATF drain plug - 1 - and allow ATF to drain.
NOTE:
- Observe disposal regulations.
- Rest of ATF remains in the oil pan.
- Remove torque converter.
- Extract ATF from torque converter → Torque converter, draining .
- Allow ATF to drain in rear final drive.
- Attach transmission to assembly stand → Transmission, attaching to assembly stand .
- Place old oil collecting and extracting device V.A.G 1782 beneath transfer case
- Remove locking bolt - B - and allow axle oil to drain.
- Remove Transmission Output Speed (RPM) Sensor G195.
- Loosen bolts - arrows - of transfer case housing in diagonal sequence.
- Remove bolts.
CAUTION:
Carefully and slowly pull transfer case housing off of transmission toward rear. The Torsen differential could otherwise fall out of the transmission.
- Remove Torsen differential - arrow - completely from output shaft toward rear.
- Remove bolts - arrows - at intermediate flange for front final drive.
CAUTION:
- Slowly and carefully remove intermediate flange for front final drive from transmission housing. The spur gears can otherwise fall out of the transmission.
- Do not reinstall spur gears that have fallen out. When spur gears have fallen out, transmission must be replaced.
- Lift off intermediate flange for front final drive.
- Cover splines completely on end of input shaft - arrow - with insulating tape without creasing or overlapping the tape to prevent damage to seal when sliding off drive pinion.
- Mark installed position of intermediate pinion - 1 -.
CAUTION:
- The intermediate pinion - 1 - is built symmetrically but must be reinserted in the same position to maintain running direction.
- Therefore, mark installed position of intermediate pinion or note whether marking on ring gear faces transmission or toward rear.
- Remove drive pinion - 2 - together with intermediate pinion.
- Pull off discs - 1 to 3 - of input shaft - A -.
- Adjustment shim
- Roller bearing
- Thrust washer with cone (cone faces transmission)
NOTE:
- All three elements are pre-determined and may not be replaced with just any other element.

- Pull out bearing for intermediate pinion - 1 - using Kukko extractor Kukko 21/6 and Kukko support Kukko 22/2.
NOTE:
- Bearing for intermediate shaft is pulled off so that bolts for clutch "F" with "free-running hub 1st gear" are accessible.
- Remove flange shaft bolt - arrow - , secure flange shaft against turning using drift.
- Place old oil collecting and extracting device V.A.G 1782 beneath transmission.
- Pull out right flange shaft.
- Unscrew bolts for differential cover in sequence - 12 to 1 -.
- Remove differential cover.
CAUTION:
- Slowly and carefully remove differential cover from transmission housing. The Torsen differential could otherwise fall out of the transmission.
- A differential that has fallen out must not be reinstalled. When differential has fallen out, transmission must be replaced.
- Make sure that bearing rings and adjustment shims for differential do not fall out of transmission housing and differential cover.
- Bearing rings and adjustment shims that have fallen out cannot be relocated with workshop equipment.
- Carefully remove differential - arrow -.
- Remove left drive flange mounting bracket - arrows -.
- Pull out left flange shaft.
- Pry out securing ring for protective tube on left transmission side using a screwdriver - arrow -.
NOTE:
- On transmission housings without a cast groove for positioning the screwdriver, a cast groove can be ground afterward using an electric grinder.
- Remove metal shavings.

- Press protective tube - 1 - from differential side, sideways out of transmission - arrow - using a suitable drift.
- Remove O-rings from protective tube and out of transmission housing.
- Remove ATF oil pan bolts in diagonal sequence - 26 to 1 -.
- Remove ATF oil pan.
- Remove two bolts - arrows - of ATF strainer.
- Pull ATF strainer off of valve body.
- Remove circlip - arrow - for wiring harness/harness connector.
- Remove wiring harness/harness connector by pressing inward.
- Loosen bolts - arrows -.
NOTE:
- Only loosen bolts with bigger bolt head - arrows -.
- When loosening other bolts, the function of the valve body can be influenced or the valve body splits up.
- Note the different lengths of the bolts.
- Carefully remove valve body from transmission.
CAUTION:
Do not place removed valve body on Transmission Input Speed (RPM) Sensor G182 on rear side of valve body. Danger of damage.
- Press off clutch ATF oil tube "E" evenly from transmission housing - arrows -.
CAUTION:
- As there is the danger of soiling, it is recommended to replace all ATF oil tubes → Oil tubes , remove shift rod to do so → Shift rod, removing and installing .
- ATF clutch oil tube "E" must always be replaced when "Tower II" is removed.
- Remove two securing rings - 1 -.
- Remove coil springs - 2 -.
- Pull out sealing sleeve - 3 - , using extracting handle T10271.
- Swing transmission on assembly stand.
- ATF supply faces upward.
- Drive out downward 2 caps - arrows - for threaded connection of ATF supply at bottom of converter housing.
- Remove caps to side out of hole in housing for flange shaft.
- Remove bolts for ATF supply in sequence - 8 to 1 -.
- Remove bolts with sealing washers.
- Loosen spindle - 1 - of Puller for ATF supply T10270 a few turns.
- Position Puller for ATF supply T10270 at stator shaft.
- Install knurled bolts - 2 - in hole of stator shaft.
- Check Puller for ATF supply T10270 for proper seating.
- For removing ATF supply, turn spindle - 1 - of Puller for ATF supply T10270 in a clockwise direction.
- Remove ATF supply.
- Remove adjustment shim - 2 - and axial needle bearing - 1 -.
- Lift tower "II" out of transmission housing.
- Twist tower "II" - 1 - and place in Mounting device T10283 (ATF pump side faces downward).
- Remove circlip - arrow - for tower "I".
- Turn threaded spindle - 1 - of Lifting device T10272 for tower "I" in threaded hole of tower "I" until stop.
- Secure individual components of tower "I" from pulling apart, turn sleeve - 2 - on threaded spindle completely down by hand.
- Connect eye of Lifting device T10272 for tower "I" via Shackle 10-222 A/12 using Shop crane VAS 6100.
- Lift tower "I" out of transmission housing using Shop crane VAS 6100.
- Place tower "I" in mounting device T10282.
- Swing transmission on assembly stand back to horizontal position.
- Loosen bolts - arrows 1 - and - arrows 2 - for clutch "F" in diagonal sequence.
- Remove bolts.
- Loosen clutch "F" from rear in transmission housing - arrow - by tapping clutch lightly using a hammer handle.
- Remove clutch "F" from transmission housing toward front.
Assembling
NOTE:
- Always replace seals, gaskets and O-rings.
- Coat O-rings and sealing rings with Vaseline. Use only Vaseline, other lubricating substances cause functional problems in the hydraulic transmission control.
- Replace O-ring - 1 - on cylinder of clutch "F".
- Turn guide pins T10273 in two holes of clutch "F" that are opposite to each other.
- Bring cylinder of clutch "F" into installation position.
- Oil bores - arrows - face toward underside of transmission (valve body).
- Insert clutch "F" into transmission housing, insert Guide pins T10273 into bores on transmission housing while doing so.
- The arrangement of bores on clutch "F" and transmission housing must be the same.
NOTE:
- The transmission housing determines the type of bolts used - arrows 1 - (countersunk screw or oval head bolt).
- For installing, always use the same type of bolt which was found during disassembly.
- Always replace oval head bolts.
- Always use countersunk screws for screwed connections - arrows 2 -.
- Hand-tighten bolts - arrow 1 - and - arrow 2 - for clutch "F" in diagonal sequence, turn Guide pins T10273 out.

- Tighten bolts as follows:

- Check correct positioning for tower "I".
- Dimension - a - = 21.7 mm max.
NOTE:
- If dimension - a - is not reached, tower assembly "I" must be checked → Assembling tower "I" .
- Check whether fitted keys - arrow - are inserted centrally on both sides of cylinder "D/E".
- Turn threaded spindle - 1 - for Lifting device for tower I T10272 in threaded hole of tower "I" until stop.
- Secure individual components of tower "I" from pulling apart, turn sleeve - 2 - on threaded spindle completely down by hand.
- Bring tower "I" into installation position.
- Oil bores - arrows - on cylinder "D/E" face toward underside of transmission (valve body).
- Connect eye of Lifting device for tower I T10272 via Shackle 10-222 A/12 using Shop crane VAS 6100.
- Lower tower "I" into transmission housing using Shop crane VAS 6100.
- When installing tower "I" , make sure that splines - 2 - of freewheel in cylinder "F" engages in splines of ring gear of planetary bar - 1 -.
- Visible from valve body side of transmission.
- Carefully insert circlip - arrow - for tower "I" into transmission housing.
- Make sure that circlip is seated evenly all around in groove of transmission housing, if necessary, drive circlip into groove all around using drift.
- Check tower "I" for proper installation.
- Make sure that input shaft can be rotated by hand - arrow -.
- Place needle bearing - arrow - for tower "II" on cylinder "C" of tower "I".
- Position clutch plate "C" vertically using e.g. measuring tongue of caliper gauge.
- Check whether thrust washer - arrow - for needle bearing is inserted in tower "II" at bottom.
- Remove "tower II" from Mounting device for tower II T10283 and turn to installation position.
- ATF pump side faces upward.
- Insert "tower II" into transmission by hand.
- Let carrier on tower "II" engage in sequence into all clutch plate "C" using short lifting/turning motions.
- Check tower "II" for proper installation.
- Measure projection of upper edge of tower "II" to contact surface for ATF pump.
- Dimension - a - = 8 mm max.
If dimension - a - is exceeded, parts of the transmission are not inserted correctly - repeat installation.
- Place needle bearing - arrow - on tower "II".
- Replace 2 rectangular rings on input shaft of tower "II".
- Before inserting, thinly coat 2 rectangular rings on input shaft of tower "II" with Vaseline. Use only Vaseline, other lubricating substances cause functional problems in the hydraulic transmission control.
- Make sure that rectangular rings are fully seated all around in the input shaft groove.
- Thinly coat previously installed adjustment shim - arrow - with Vaseline. Use only Vaseline, other lubricating substances cause functional problems in the hydraulic transmission control.
- Append adjustment shim for axial clearance of tower "I" and tower "II" on ATF supply from rear.
- Replace 2 rectangular rings on stator shaft.
- Before inserting, thinly coat 2 rectangular rings on ATF supply with Vaseline. Use only Vaseline, other lubricating substances cause functional problems in the hydraulic transmission control.
- Make sure that rectangular rings are fully seated all around in the stator shaft grooves.
- Replace O-ring - 1 - on ATF supply.
- Insert 2 lower bolts for ATF supply together with new sealing washers into ATF supply housing.
- Insert all other bolts for ATF supply together with new sealing washers into transmission housing.
- Loosen spindle - 1 - of Puller for ATF supply T10270 a few turns.
- Position Puller for ATF supply T10270 at stator shaft.
- Install knurled bolts - 2 - in hole of stator shaft.
- Check Puller for ATF supply T10270 for proper seating.
- Insert ATF supply into transmission housing.
- Recess for flange shaft tube faces underside of transmission (valve body side).
- Remove Puller for ATF supply T10270.
- Bolt on ATF supply in sequence - 1 to 8 -.
- Tightening torque: 10 Nm.
- Attach Dial gauge VAS 6080 with Dial gauge holder VW 387 to transmission flange.
- Insert Dial gauge VAS 6080 with Dial gauge extension T10170/1 into bore of input shaft of transmission, as depicted in illustration.
- To protect against damage, cover input shaft with insulating tape.
- Move input shaft up and down using pliers, avoid lateral movement while doing so.
- Read value of axial clearance on input shaft.
- Specified value: 0.15 to 0.45 mm.
- If specified value is not obtained, remove ATF supply again.
- Determine correct adjustment shim - arrow - according to table.
- Measured axial clearance too small: Install respectively thinner shim.
- Measured axial clearance too large: Install respectively thicker shim.
Available adjustment shims:

- Reinstall ATF supply with new adjustment shim, new sealing washers and new O-ring thinly coat previously installed adjustment shim.
- Check axial clearance of input shaft again.
If specified value is again not obtained:
- Repeat adjustment.
- If specified value is reached, press sealing plug - arrows - flush in using appropriate drift.
- Swing transmission on assembly stand.
- Valve body side points upward.
- Slide sealing sleeve - 3 - and coil springs - 2 - into bores of transmission housing.
- Secure coil springs in bores using circlips - 1 -.
- Installation depth of circlips = 2 to 5 mm.
- Replace ATF oil tube for clutch "E".
NOTE:
- Do not cant ATF oil tube when driving in.
- Drive ATF oil tube for clutch "E" gradually, alternating between sides, into transmission housing - arrows - using drive-in tool T10274.
- Check whether electrical harness connectors of wiring harness are connected to corresponding solenoid valves.
NOTE:
- Retaining tabs must be engaged.
- Connector - A - for Transmission Input Speed (RPM) Sensor G182 - item B - must be connected on rear side of valve body.
- Check whether wiring harness is secured with holding clips - arrows -.
CAUTION:
- Replace damaged holding clips.
- Route wiring harness as shown in figure.
- In case of deviations, the wiring harness can be pinched and damaged during installation of the valve body.

- Place valve body onto transmission housing without force.
- Set pin of notched disc - 1 - into groove of selector register - 2 -.
- Hand-tighten bolts - arrows -.
NOTE:
- Note different length of bolts. Allocation:

- Tighten bolts in sequence - 1 to 28 -.
- Tightening torque: 8 Nm.
- Replace O-rings for wiring harness connector.
- Connect wiring harness connector to transmission housing.
- Installation position: Retainers - 1 - and - 2 - at collar are horizontal, leveled side - arrow - of connector must be parallel to oil pan sealing surface.
- Connect circlip - arrow - for wiring harness connector.
- Attach ATF filter to valve body.
- Bolt on ATF filter.
- Tightening torque: 6 Nm.
NOTE:
- Clean magnets (4x) in oil pan.
- Ensure full surface contact of the magnets in the oil pan.
- Install ATF oil pan with a new seal.
- Tighten bolts for ATF oil pan in diagonal sequence - 1 to 26 -.
- Tightening torque: 11 Nm.
- Thinly coat new O-ring with Vaseline. Use only Vaseline, other lubricating substances cause functional problems in the hydraulic transmission control.
- Insert new O-ring - arrow - into transmission housing on differential side.
- Thinly coat new O-ring with Vaseline. Use only Vaseline, other lubricating substances cause functional problems in the hydraulic transmission control.
- Position O-ring - 2 - on protective tube - 1 -.
- Slide protective tube from left transmission side into transmission housing.
- Secure protective tube using circlip - arrow -.
- If necessary, replace gasket for left flange shaft → 39F - FRONT FINAL DRIVE, DIFFERENTIAL or 39R - FINAL DRIVE, REAR DIFFERENTIAL .
- Replace O-ring - arrow B - in mounting bracket for left flange shaft.
NOTE:
- Disregard - arrow A -.
- Check left drive flange for burrs and sharp edges at transmission side shaft end (at end of splining) and debur if necessary.
- Insert left flange shaft into transmission.
- Tighten bolts on mounting bracket for left flange shaft - arrows -.
- Tightening torque: 23 Nm.
CAUTION:
- Make sure that bearing rings and adjustment shims for differential do not fall out of transmission housing and differential cover.
- Bearing rings and adjustment shims that have fallen out cannot be relocated with shop equipment.
- Replace O-ring - arrow - in differential cover.
- Carefully insert differential.
- Position differential cover at transmission housing.
- Tighten bolts on differential cover in 2 stages in tightening sequence shown as follows:
- Hand-tighten bolts - 1 - , - 2 - and - 3 -.
- Tighten bolts - 1 to 12 -.
- Tightening torque: 23 Nm.
- If necessary, replace gasket for right flange shaft → 39F - FRONT FINAL DRIVE, DIFFERENTIAL or 39R - FINAL DRIVE, REAR DIFFERENTIAL .
- Tighten bolt for flange shaft - arrow - , secure flange shaft against turning using drift.
- Tightening torque: 25 Nm.
- Replace roller bearing - arrow - for intermediate pinion.
- Carefully drive in roller bearing for intermediate pinion all around until stop using plastic hammer.
- Completely cover splines on end of input shaft - arrow A - with insulating tape without creasing or overlapping the tape to prevent damage to gasket when sliding on drive pinion.
NOTE:
- Disregard - arrow B -.
- Position discs - 1 to 3 - on input shaft - A -.
- Adjustment shim
- Roller bearing
- Thrust washer with cone (cone faces transmission)
NOTE:
- All three elements are pre-determined and may not be replaced with just any other element.
- Insert drive pinion - 2 - together with intermediate pinion - 1 - into transmission housing, as marked when removing.
CAUTION:
- The intermediate pinion - 1 - is built symmetrically but must be reinserted in the same position, as marked when removing, to maintain running direction.
- When installing drive pinion - 2 - carelessly, double seal in drive pinion can be damaged. Replace double seal → 39F - FRONT FINAL DRIVE, DIFFERENTIAL or 39R - FINAL DRIVE, REAR DIFFERENTIAL
- Check whether centering sleeves - A - are present in intermediate flange for front final drive.
- Install new gasket.
NOTE:
- Apply thin coat of axle oil on sealing surface before installing gasket to avoid slipping of the gasket.
- Carefully place intermediate flange for front final drive.
CAUTION:
When installing the intermediate flange to the input shaft carelessly, the sealing lip of the sealing ring - arrow
- can be damaged.
- Hand-tighten bolts - arrows -.
NOTE:
- When tightening bolts by hand, make sure the housing gap between intermediate flange for front final drive and transmission housing decreases evenly all around.
- Tighten bolts.
- Tightening torque: 23 Nm.
- Check whether centering sleeves - A - are present in intermediate flange.
- Install new gasket.
NOTE:
- Apply thin coat of axle oil on sealing surface before installing gasket to avoid slipping of the gasket.
- Slide cleaned solenoid in cast-on holding pocket - B - in intermediate flange.
- Attach Torsen differential - arrow - onto output shaft.
- Attach transfer case housing with installed spur gears and rear output flange to transmission.
- Hand-tighten bolts for transfer housing - arrows -.
NOTE:
- When tightening bolts by hand, make sure the housing gap between transfer housing and transmission housing decreases evenly all around.
- Tighten bolts in diagonal sequence.
- Tightening torque: 23 Nm.
- Remove transmission from assembly stand.
- Insert torque converter and secure so that it cannot fall out.
- Check installation dimension of torque converter → 32 - TORQUE CONVERTER .
- Check ATF level and top off → 37 - AUTOMATIC TRANSMISSION - CONTROLS, HOUSING .
- Top off axle oil in front final drive and check oil level → 39F - FRONT FINAL DRIVE, DIFFERENTIAL or 39R - FINAL DRIVE, REAR DIFFERENTIAL .
- Top off axle oil in transfer case and check → 39F - FRONT FINAL DRIVE, DIFFERENTIAL or 39R - FINAL DRIVE, REAR DIFFERENTIAL .
